Production and Application of Polymer Foams Employing Supercritical Carbon Dioxide

Polymeric foams have characteristics that make them attractive for different applications. However, some foaming methods rely on chemicals that are not environmentally friendly. One of the possibilities to tackle the environmental issue is to utilize supercritical carbon dioxide ScCO2 since it is a “green” solvent, thus facilitating a sustainable method of producing foams. ScCO2 is nontoxic, chemically inert, and soluble in molten plastic. It can act as a plasticizer, decreasing the viscosity of polymers according to temperature and pressure. Most foam processes can benefit from ScCO2 since the methods rely on nucleation, growth, and expansion mechanisms. Process considerations such as pretreatment, temperature, pressure, pressure drop, and diffusion time are relevant parameters for foaming. Other variables such as additives, fillers, and chain extenders also play a role in the foaming process. This review highlights the morphology, performance, and features of the foam produced with ScCO2, considering relevant aspects of replacing or introducing a novel foam. Recent findings related to foaming assisted by ScCO2 and how processing parameters influence the foam product are addressed. In addition, we discuss possible applications where foams have significant benefits. This review shows the recent progress and possibilities of ScCO2 in processing polymer foams.

Evaluating the gas-laden ability of polymer melt under atmospheric conditions using a modified torque rheometer

To investigate the effects of incorporating gas and the associated influencing factors on polymer melt, a method of evaluating the gas-laden ability using modified rheometric measurements was proposed. In this study, common and widely used thermoplastic materials—polypropylene (PP) and high-density polyethylene (HDPE), and their blends with different weight ratios—were selected, and the rheological properties of neat melt and gas-laden melts were tested using a modified torque rheometer. The foamed samples were also produced using a regular injection-molding machine, and the foamed morphology was examined by scanning electron microscope (SEM). The comparison of rheological curves of neat melt and gas-laden melt indicated that the incorporation of gas influenced the rheological properties of the gas-laden polymer melts as evidenced by a decrease of zero-rotational torque and an increase in the melt flow index. The results also suggested that the gas-laden ability of polymer melt could be evaluated quantitatively by the decay (due to desorption) of gas using the modified rheological measurement method. This study also demonstrated that the gas-laden ability can be used to predict the foaming behavior of polymer melts.

Gas transport properties of cellular hollow fiber membranes based on LLDPE/LDPE blends

The production of foamed hollow fiber membranes (HFMs) is presented based on polymer blends using various concentrations of linear low-density polyethylene (LLDPE) and low-density polyethylene (LPDE) combined with azodicarbonamide (chemical blowing agent) to prepare samples via twin-screw extrusion. In particular, the blowing agent concentration as well as the stretching speed were found to be the most important parameters to achieve a good cellular structure for membrane application. From the samples obtained, a complete set of morphological, thermal, and gas transport characterization was performed. The results show that LLDPE/LDPE blends compared to neat LLDPE lead to higher cell density at high stretching speed, which is appropriate for membranes having higher gas permeability and selectivity due to lower cell wall thickness. The results also show that the developed cellular structure has high potential for the continuous production of HFMs for different gas separation, especially for hydrogen recovery.

Foams with Enhanced Ductility and Impact Behavior Based on Polypropylene Composites

In this work, formulations based on composites of a linear polypropylene (L-PP), a long-chain branched polypropylene (LCB-PP), a polypropylene-graft-maleic anhydride (PP-MA), a styrene-ethylene-butylene-styrene copolymer (SEBS), glass fibers (GF), and halloysite nanotubes (HNT-QM) have been foamed by using the improved compression molding route (ICM), obtaining relative densities of about 0.62. The combination of the inclusion of elastomer and rigid phases with the use of the LCB-PP led to foams with a better cellular structure, an improved ductility, and considerable values of the elastic modulus. Consequently, the produced foams presented simultaneously an excellent impact performance and a high stiffness with respect to their corresponding solid counterparts.

Effect of Compatibility on the Foaming Behavior of Injection Molded Polypropylene and Polycarbonate Blend Parts

To improve the foaming behavior of a common linear polypropylene (PP) resin, polycarbonate (PC) was blended with PP, and three different grafted polymers were used as the compatibilizers. The solid and foamed samples of the PP/PC 3:1 blend with different compatibilizers were first fabricated by melt extrusion followed by injection molding (IM) with and without a blowing agent. The mechanical properties, thermal features, morphological structure, and relative rheological characterizations of these samples were studied using a tensile test, dynamic mechanical analyzer (DMA), scanning electron microscope (SEM), and torque rheometer. It can be found from the experimental results that the influence of the compatibility between the PP and PC phases on the foaming behavior of PP/PC blends is substantial. The results suggest that PC coupling with an appropriate compatibilizer is a potential method to improve the foamability of PP resin. The comprehensive effect of PC and a suitable compatibilizer on the foamability of PP can be attributed to two possible mechanisms, i.e., the partial compatibility between phases that facilitates cell nucleation and the improved gas-melt viscosity that helps to form a fine foaming structure.

Influence of Processing Conditions on the Morphological Structure and Ductility of Water-Foamed Injection Molded PP/LDPE Blended Parts

Water-foamed injection molding (WFIM) uses conventional injection molding (CIM) with water as a physical foaming agent. Compared to CIM, WFIM is a much more complicated process. As such, it is critical to determine the processing conditions for fabricating quality parts using WFIM. We used the design of experiment (DOE) method based on the Taguchi method to determine the influence of the processing conditions on the morphological structure and ductility of PP/LDPE WFIM parts, which were investigated by tensile testing and scanning electron microscopy (SEM). Our research suggests that fabricating PP/LDPE super-ductile parts using WFIM is indeed feasible. Our research also indicates that there is a close relationship between the ductility and the foamed structures, both of which are deeply influenced by the processing conditions. The analysis of variance results shows further that the water content had the greatest influence on the ductility, followed by the melt temperature, packing time, packing pressure, and PP/LDPE ratio. However, the ductility was only slightly influenced by the mold temperature, injection pressure, and injection time in WFIM. As to the number of cells, the order of influence was melt temperature, water content, packing time, packing pressure, mold temperature, injection pressure, PP/LDPE ratio, and injection time, in that order. In addition, applying DOE is a quite effective method for deducing the optimal set of effective factors in WFIM to produce super-ductile parts with a maximum number of cells. To our knowledge, this is the first time that the relationship among the processing conditions, ductility, and foamed structure of PP/LDPE WFIM super-ductile parts has been investigated and reported.
