Characterization of Factors Influencing Dimensional and Geometric Errors in PolyJet Manufacturing of Cylindrical Features

Quality Analysis of Micro-Holes Made by Polymer Jetting Additive Manufacturing

Material jetting technology is gaining popularity, especially in polymer science, because of their high accuracy for additive manufacturing (AM) products. This paper aims to investigate the quality of micro-holes that are oriented in three basic directions, and manufactured by the material jetting AM process. This paper proposes a novel methodology to evaluate the accuracy of micro-holes features by using a transparent artifact. A test artifact with horizontal and vertical micro-holes in it, with industrial applications, was designed. Micro-holes were placed on planar and curve surfaces. Samples were manufactured by PolyJet technology from a translucent photopolymer resin which allows a facile investigation (by microscopy) of the inner structure of the micro-holes. The features of ten micro-holes printed in matte and glossy finish type, with diameters in coarse and medium options, according to ISO/ASTM 52902, were analyzed. Quality analysis of the micro-holes features was performed by microscopy investigations. The effects of main factors on the deviation of the micro-hole diameter were investigated by using the statistical design of experiments, and four control factors were considered. The best results were obtained for sample printed in matte finishing with the micro-holes oriented along the x-axis and z-axis. The smallest diameter of the micro-holes obtained by PolyJet technology on an EDEN 350 machine was 0.5 mm, but in industrial applications for a facile post-processing, a higher diameter is recommended to be used. A confirmatory experiment on a wing sample, with a number of micro-holes of the same diameter and a large length to diameter ratio of the micro-holes, was performed, and the repeatability of the results was confirmed.

Digital Image Correlation and Finite Element Computation to Reveal Mechanical Anisotropy in 3D Printing of Polymers

In this study, we propose to revisit the mechanical anisotropy inferred to printed ABS polymers using fused deposition modelling by combining digital image correlation (DIC), mechanical testing and finite element computation. Tensile specimens are printed using different design orientations and raster angles. Monitoring of deformed samples is performed, and strain fields are derived for each configuration. Finite element modelling of the 3D-printed material behaviour is considered to shed more light on deformation mechanisms. Experimental results show that a heterogeneous strain field develops, leading to more significant strain localisation for samples printed with the main dimension aligned with the building direction. The optimal printing angle allowing the filament to be crossed at -45°/+45° shows the best behaviour with even larger elongation at break compared to the raw material. However, digital image correlation based on optical imaging shows that a limiting scale exists for revealing the effect of filament orientation on strain localisation. Finite element results reveal the nature of the strain localisation as related presence of porosity close to the frame and the development of asymmetrical filling within the printed structure.

The study of the roundness and cylindricity deviations of parts produced with the use of the additive manufacturing

The paper is dedicated to the evaluation of the accuracy of rotary parts produced with the use of advanced manufacturing technology. The authors investigated the impact of the layer thickness of the applied material and the orientation of the model when printing using the PolyJet method™ on the geometrical quality of manufactured products. To analyze the influence of the assumed factors on the geometrical quality of the holes, a novel evaluation method has been developed. The proposed method takes into account parameters such as roundness deviation, profile irregularity coefficient, dominant harmonic component of the roundness profile, cylindricity deviation, diameter error, and surface topography parameters. The study presented in this paper had two main objectives. The former was to analyze the impact of the layer thickness of the applied material and the orientation of the model when printing using the PolyJet method™ on the geometrical quality of rotary parts. The latter objective was to test a novel, multi-parametric method of evaluation of the accuracy of produced parts in practice. The results obtained by the authors prove that the new evaluation method can be useful in the assessment of the accuracy of manufactured products.

The State of the Art of Material Jetting-A Critical Review

Material jetting (MJ) technology is an additive manufacturing method that selectively cures liquid photopolymer to build functional parts. The use of MJ technology has increased in popularity and been adapted by different industries, ranging from biomedicine and dentistry to manufacturing and aviation, thanks to its advantages in printing parts with high dimensional accuracy and low surface roughness. To better understand the MJ technology, it is essential to address the capabilities, applications and the usage areas of MJ. Additionally, the comparison of MJ with alternative methods and its limitations need to be explained. Moreover, the parameters influencing the dimensional accuracy and mechanical properties of MJ printed parts should be stated. This paper aims to review these critical aspects of MJ manufacturing altogether to provide an overall insight into the state of the art of MJ.

A Design for Additive Manufacturing Strategy for Dimensional and Geometrical Quality Improvement of PolyJet-Manufactured Glossy Cylindrical Features

The dimensional and geometrical quality of additively manufactured parts must be increased to match industrial requirements before they can be incorporated to mass production. Such an objective has a great relevance in the case of features of linear size that are affected by dimensional or geometrical tolerances. This work proposes a design for additive manufacturing strategy that uses the re-parameterization of part design to minimize shape deviations from cylindrical geometries. An analysis of shape deviations in the frequency domain is used to define a re-parameterization strategy, imposing a bi-univocal correspondence between verification parameters and design parameters. Then, the significance of variations in the process and design factors upon part quality is analyzed using design of experiments to determine the appropriate extension for modelling form deviation. Finally, local deviations are mapped for design parameters, and a new part design including local compensations is obtained. This strategy has been evaluated upon glossy surfaces manufactured in a Vero™ material by polymer jetting. The results of the proposed example showed a relevant improvement in dimensional quality, as well as a reduction of geometrical deviations, outperforming the results obtained with a conventional scaling compensation.

Repeatability and Reproducibility Assessment of a PolyJet Technology Using X-ray Computed Tomography

From the very start of their use until today, processes in Additive Manufacturing (AM) have found a way to grow from prototype production to individual and small-series production. Improvements in machinery, materials and other challenges in AM development have improved product quality, its mechanical properties and dimensional accuracy. Research in the field of dimensional accuracy must be focused on achieving better tolerances. From the beginning of AM, there has been a big issue in assuring dimensional repeatability and reproducibility of a part being printed over the course of several days. In order to examine that, a test plate was designed and built repeatedly with PolyJet technology over the course of several weeks. Measurements of dimensional accuracy and shape deviations of several typical features were carried out using X-ray Computed Tomography. Measurement results were analysed and presented in order to indicate the repeatability and reproducibility of PolyJet AM technology. Results show that PolyJet technology consistently produces parts within ±100 μm, at a 95% confidence interval, under reproducibility conditions of over a 1-month period. Accuracy for measurands (distance) in the x and y axis was significantly better than it was for the z axis which was from 56 to 197 µm, i.e., in the x and y axis, it was from −8 to 76 µm. Shape errors (i.e., cylindricity) were larger than positional or dimensional errors; this can be attributed to relatively large surface roughness and small feature sizes on the test plate that was used.
