Anisotropy Evaluation and Defect Detection on Laser Power Bed Fusion 316L Stainless Steel

Because of rapid heating, cooling, and solidification during metal additive manufacturing (AM), the resulting products exhibit strong anisotropy and are at risk of quality problems from metallurgical defects. The defects and anisotropy affect the fatigue resistance and material properties, including mechanical, electrical, and magnetic properties, which limit the applications of the additively manufactured components in the field of engineering. In this study, the anisotropy of laser power bed fusion 316L stainless steel components was first measured by conventional destructive approaches using metallographic methods, X-ray diffraction (XRD), and electron backscatter diffraction (EBSD). Then, anisotropy was also evaluated by ultrasonic nondestructive characterization using the wave speed, attenuation, and diffuse backscatter results. The results from the destructive and nondestructive methods were compared. The wave speed fluctuated in a small range, while the attenuation and diffuse backscatter results were varied depending on the build direction. Furthermore, a laser power bed fusion 316L stainless steel sample with a series of artificial defects along the build direction was investigated via laser ultrasonic testing, which is more commonly used for AM defect detection. The corresponding ultrasonic imaging was improved with the synthetic aperture focusing technique (SAFT), which was found to be in good agreement with the results from the digital radiograph (DR). The outcomes of this study provide additional information for anisotropy evaluation and defect detection for improving the quality of additively manufactured products.

Spatial and directional characterization of wire and arc additive manufactured aluminum alloy using phased array ultrasonic backscattering method

Pores, grains, or textures can collectively cause microstructural inhomogeneity and anisotropy in metallic materials fabricated by additive manufacturing. In this study, a phased array ultrasonic method is developed to characterize the inhomogeneity and anisotropy of wire and arc additively manufactured components by performing both beams focusing and steering. Two backscattering features, i.e., the integrated backscattering intensity and the root mean square of the backscattering signals, are employed to quantify the microstructural inhomogeneity and anisotropy, respectively. An experimental investigation is performed using an aluminum sample fabricated by wire and arc additive manufacturing. The ultrasonic measurements, performed on wire and arc additive manufactured 2319 aluminum alloy, show that the sample is inhomogeneous and weakly anisotropic. Metallography, electron backscatter diffraction, and X-ray computed tomography are used to verify the ultrasonic results. An ultrasonic scattering model is used to identify the influence of grains on the backscattering coefficient. Compared with a wrought aluminum alloy, the complex microstructure in additively manufactured material significantly influence the backscattering coefficient, and the presence of pores cannot be neglected in ultrasonic-based nondestructive evaluation for wire and arc additive manufactured metals.

Microstructural Characterization of Additively Manufactured Metal Components Using Linear and Nonlinear Ultrasonic Techniques

Metal additive manufacturing (AM) is an innovative manufacturing technology that uses a high-power laser for the layer-by-layer production of metal components. Despite many achievements in the field of AM, few studies have focused on the nondestructive characterization of microstructures, such as grain size and porosity. In this study, various microstructures of additively manufactured metal components were characterized non-destructively using linear/nonlinear ultrasonic techniques. The contributions of this study are as follows: (1) presenting correlation analyses of various microstructures (grain size and texture, lack of fusion, and porosity) and ultrasonic properties (ultrasonic velocity, attenuation, and nonlinearity parameters), (2) development of nondestructive microstructural characterization techniques for additively manufactured components; and (3) exploring the potential for the online monitoring of AM processes owing to the nondestructive nature of the proposed technique. The performance of the proposed technique was validated using additively manufactured samples under varying laser beam speed conditions. The characteristics of the target microstructures characterized using the proposed technique were consistent with the results obtained using destructive optical microscopy and electron back-scattered diffraction methods.
