Evolution of thermal insulation of plasma-sprayed thermal barrier coating systems with exposure to high temperature

Characterization and Simulation of Nanoscale Catastrophic Failure of Metal/Ceramic Interfaces

The catastrophic failure of metal/ceramic interfaces is a complex process involving the energy transfer between accumulated elastic strain energy and many types of energy dissipation. To quantify the contribution of bulk and interface cohesive energy to the interface cleavage fracture without global plastic deformation, we characterized the quasi-static fracture process of both coherent and semi-coherent fcc-metal/MgO(001) interface systems using a spring series model and molecular static simulations. Our results show that the theoretical catastrophe point and spring-back length by the spring series model are basically consistent with the simulation results of the coherent interface systems. For defect interfaces with misfit dislocations, atomistic simulations revealed an obvious interface weakening effect in terms of reduced tensile strength and work of adhesion. As the model thickness increases, the tensile failure behaviors show significant scale effects-thick models tend to catastrophic failure with abrupt stress drop and obvious spring-back phenomenon. This work provides insight into the origin of catastrophic failure at metal/ceramic interfaces, which highlights a pathway by combining the material and structure design to improve the reliability of layered metal-ceramic composites.

Nanostructure, Plastic Deformation, and Influence of Strain Rate Concerning Ni/Al2O3 Interface System Using a Molecular Dynamic Study (LAMMPS)

The plastic deformation mechanisms of Ni/Al₂O₃ interface systems under tensile loading at high strain rates were investigated by the classical molecular dynamics (MD) method. A Rahman-Stillinger-Lemberg potential was used for modeling the interaction between Ni and Al atoms and between Ni and O atoms at the interface. To explore the dislocation nucleation and propagation mechanisms during interface tensile failure, two kinds of interface structures corresponding to the terminating Ni layer as buckling layer (Type I) and transition layer (Type II) were established. The fracture behaviors show a strong dependence on interface structure. For Type I interface samples, the formation of Lomer-Cottrell locks in metal causes strain hardening; for Type II interface samples, the yield strength is 40% higher than that of Type I due to more stable Ni-O bonds at the interface. At strain rates higher than 1×109 s-1, the formation of L-C locks in metal is suppressed (Type I), and the formation of Shockley dislocations at the interface is delayed (Type II). The present work provides the direct observation of nucleation, motion, and reaction of dislocations associated with the complex interface dislocation structures of Ni/Al₂O₃ interfaces and can help researchers better understand the deformation mechanisms of this interface at extreme conditions.

Development of Thermal Barrier Coating Systems from Al Microparticles—Part II: Characterisation of Mechanical and Thermal Transport Properties

In this study, the mechanical resistance and the thermal insulation potential of novel thermal barrier coatings (TBCs) made of a foam of hollow alumina particles are assessed through scratch testing, micro-indentation and thermal diffusivity measurements using laser-flash. The thermal diffusivity of the foam coatings ranges between 0.6 × 10−7 and 5 × 10−7 m2·s−1 and is thus comparable with the thermal insulation potential of the standard plasma-sprayed (PS) and electron beam–physical vapour-deposited (EB-PVD) TBCs made of yttria-stabilised zirconia (YSZ). The coatings annealed in more oxidative atmospheres exhibit greater mechanical resistance due to the thickening of the alumina shells and the increased sintering of the foam. However, when the oxidation is poorly tailored, the adhesion of the foam to the substrate decreases due to the presence of unwanted oxide that grows at the substrate/coating interface.

Effect of Heat Treatment on Microstructure and Thermal Conductivity of Thermal Barrier Coating

Thermal barrier coatings (TBCs) are essential for increasing the inlet temperature of gas turbines to improve their thermal efficiency. Continuous exposure to flames is known to affect the thermal properties of TBCs, degrading the performance of gas turbines as a consequence. In this study, we quantified the changes in the thermal conductivity of yttria-stabilized zirconia coatings with respect to various heat treatment temperatures and times. The coating exhibited an increase in thermal conductivity after heat treatment, with higher heat treatment temperatures resulting in greater thermal conductivity. The coatings were analyzed by X-ray diffraction and scanning electron microscopy before and after heat treatment. Results showed that there was little change in thermal conductivity due to phase changes and grain size. We conclude that pore structures, i.e., circular and lamellar pores, affected the change in thermal conductivity. Specifically, we confirmed that the change in thermal conductivity depends on the size of the lamellar pores.

Erosion Performance of Atmospheric Plasma Sprayed Thermal Barrier Coatings with Diverse Porosity Levels

Thermal barrier coatings (TBCs) prolong the durability of gas turbine engine components and enable them to operate at high temperature. Several degradation mechanisms limit the durability of TBCs during their service. Since the atmospheric plasma spray (APS) processed 7–8 wt.% yttria stabilized zirconia (YSZ) TBCs widely utilized for gas turbine applications are susceptible to erosion damage, this work aims to evaluate the influence of their porosity levels on erosion behavior. Eight different APS TBCs were produced from 3 different spray powders with porosity ranging from 14% to 24%. The as-deposited TBCs were examined by SEM analysis. A licensed software was used to quantify the different microstructural features. Mechanical properties of the as-deposited TBCs were evaluated using micro-indentation technique. The as-deposited TBCs were subjected to erosion tests at different angles of erodent impact and their erosion performance was evaluated. Based on the results, microstructure-mechanical property-erosion performance was correlated. Findings from this work provide new insights into the microstructural features desired for improved erosion performance of APS deposited YSZ TBCs.

High-Porosity Thermal Barrier Coatings from High-Power Plasma Spray Equipment—Processing, Performance and Economics

High-porosity thermal barrier coatings are utilized on gas turbine components where maximizing the coating thermal insulation capability is the primary design criteria. Though such coatings have been in industrial use for some time, manufacturing high-porosity coatings quickly and efficiently has proven challenging. With the industry demand to increase productivity and reduce waste generation, there is a drive to look at improved coating manufacturing methods. This article looks at high-porosity coatings manufactured using a high-power plasma system in comparison with a current industrial coating. A commercial spray powder is compared with an experimental Low-Density powder developed to maximize coating porosity without sacrificing coating deposition efficiency. The resultant coatings have been assessed for their microstructure, adhesion strength, furnace cyclic lifetime, thermal conductivity and sintering behavior. Finally, the impact of spray processing on coating economics is discussed. The use of a Low-Density powder with a high-power plasma system allows a high-porosity coating to be manufactured more efficiently and more cost effectively than with conventional powder feedstock. The improvement in thermal properties for the experimental coating demonstrates there is scope to improve industrial coatings by designing with specific thermal resistance rather than thickness and porosity as coating requirements.

Thermal Insulation of YSZ and Erbia-Doped Yttria-Stabilised Zirconia EB-PVD Thermal Barrier Coating Systems after CMAS Attack

The impact of small deposits of calcium-magnesium-aluminium silicates (CMAS) on the top of thermal barrier coatings (TBCs) made of yttria-stabilised zirconia (YSZ) produced via electron-beam physical vapour deposition (EB-PVD) is shown to play a role in the microstructural and chemical stability of the coatings; hence, it also affects the thermal insulation potential of TBCs. Therefore, the present work investigates the degradation potential of minor CMAS deposits (from 0.25 to 5 mg·cm^-2) annealed at 1250 °C for 1 h on a novel Er₂O₃-Y₂O₃ co-stabilised ZrO₂ (ErYSZ) EB-PVD TBC, which is compared to the standard YSZ coating. Due to the higher reactivity of ErYSZ coatings with CMAS, its penetration is limited in comparison with the standard YSZ coatings, hence resulting in a better thermal insulation of the former after ageing.

Evaluation of Phase Transformation and Mechanical Properties of Metastable Yttria-Stabilized Zirconia by Nanoindentation

Microscopical nonuniformity of mechanical properties caused by phase transformation is one of the main reasons for the failure of the materials in engineering applications. Accurate measurement of the mechanical properties of each phase is of virtual importance, in which the traditional approach like Vickers hardness cannot accomplish, due to the large testing range. In this study, nanoindentation is firstly used to analyze the mechanical properties of each phase and demonstrate the phase transformation in thermal barrier coatings during high-temperature aging. The distribution of T-prime metastable tetragonal phase, cubic and tetragonal phase is determined by mapping mode of nanoindentation and confirmed with X-ray diffraction and scanning electron microscope observation. The results show that during 1300 °C aging, the phase transition of metastable Yttria-Stabilized Zirconia induces the quick decrease of T′ phase content and an increase of T and C phases accordingly. It is found that there are some fluctuations in the mechanical properties of individual phase during annealing. The hardness and Young’s modulus of T′ increase at first 9 h, due to the precipitation of Y³⁺ lean T phase and then decrease to a constant value accompanied by the precipitation of Y³⁺ rich C phase. The relevant property of C phases also increases a little firstly and then decreases to a constant, due to the homogenization of Y³⁺ content, while the hardness and Young’s modulus of T phase remain unchanged. After aging of 24h the hardness of T′, C and T phases are 20.5 GPa, 21.3 GPa and 19.1 GPa, respectively. The Young’s modulus of T′, C and T phases are 274 GPa, 275 GPa and 265 GPa, respectively. Present work reveals the availability of nanoindentation method to demonstrate the phase transformation and measure mechanical properties of composites. It also provides an efficient application for single phase identification of ceramics.
