Microstructure, Tensile, and Fatigue Properties of Large-Scale Austenitic Lightweight Steel

High-Mn lightweight steel, Fe-0.9C-29Mn-8Al, was manufactured using steelmaking, ingot-making, forging, and rolling processes. After the final rolling process, a typical austenite single phase was observed on all sides of the thick plate. The microstructural changes after annealing and aging heat-treatments were observed, using optical and transmission electron microscopy. The annealed coupon exhibited a typical austenite single phase, including annealing twins in several grains; the average grain size was 153 μm. After aging heat treatment, κ-carbide was observed within the grains and on the grain boundaries. Additionally, the effect of aging heat treatment on the mechanical properties was analyzed, using a tensile test. The fine κ-carbide that precipitated within the grains in the aged coupon improved the 0.2% offset yield and the tensile stresses, as compared to the as-annealed coupon. To estimate the applicability of high-Mn lightweight steel for low-pressure (LP) steam turbine blades, a low-cycle fatigue (LCF) test was carried out at room temperature. At a total strain amplitude of 0.5 to 1.2%, the LCF life of high-Mn lightweight steel was approximately three times that of 12% Cr steel, which is used in commercial LP steam turbine blades. The LCF behavior of high-Mn lightweight steel followed the Coffin-Manson equation. The LCF life enhancement in the high-Mn lightweight steel results from the planar dislocation gliding behavior.

Development and Experimental Validation of Real Fluid Models for CFD Calculation of ORC and Steam Turbine Flows

The article describes an interpolation–analytical method of reconstruction of the IAPWS-95 equations of state and the modified Benedict–Webb–Rubin equations of state with 32 terms (mBWR32). The method enables us to provide the thermodynamic closure in 3D computational fluid dynamics (CFD) calculations of turbomachinery flows with real working media, such as steam and Organic Rankine Cycle (ORC) fluids. The described approach allows for the sufficient accuracy of 3D flow calculations and does not require a significant increase in computational cost over perfect gas calculations. The method is validated against experimental data from measurements and compared with computational results from the model using the Tammann equation of state. Three turbine blading systems are considered—a multi-stage configuration from a low-pressure cylinder of a large-power steam turbine and two ORC microturbines working with organic media HFE7100 and R227ea. The calculation results obtained using the described method of approximation of the IAPWS-95 and mBWR32 equations exhibit satisfactory agreement with the experimental data, considering pressures, temperatures and enthalpies in key sections, as well as turbine power and efficiency in a wide range of changing thermodynamic parameters. In contrast, the Tammann equation of state provides acceptable results only for relatively small changes of thermodynamic parameters.

A Novel Dehumidification Strategy to Reduce Liquid Fraction and Condensation Loss in Steam Turbines

Massive droplets can be generated to form two-phase flow in steam turbines, leading to erosion issues to the blades and reduces the reliability of the components. A condensing two-phase flow model was developed to assess the flow structure and loss considering the nonequilibrium condensation phenomenon due to the high expansion behaviour in the transonic flow in linear blade cascades. A novel dehumidification strategy was proposed by introducing turbulent disturbances on the suction side. The results show that the Wilson point of the nonequilibrium condensation process was delayed by increasing the inlet superheated level at the entrance of the blade cascade. With an increase in the inlet superheated level of 25 K, the liquid fraction and condensation loss significantly reduced by 79% and 73%, respectively. The newly designed turbine blades not only remarkably kept the liquid phase region away from the blade walls but also significantly reduced 28.1% averaged liquid fraction and 47.5% condensation loss compared to the original geometry. The results provide an insight to understand the formation and evaporation of the condensed droplets inside steam turbines.

Experimental Research on Water Droplet Erosion Resistance Characteristics of Turbine Blade Substrate and Strengthened Layers Materials

In this paper, the water droplet erosion (WDE) performance of typical martensitic precipitation substrate 0Cr17Ni4Cu4Nb in steam turbine final stage, laser solid solution strengthened sample, laser cladding sample and brazed stellite alloy samples have been studied based on a high-speed rotating waterjet test system. The WDE resistance of several materials from strong to weak is in sequence: Brazed stellite alloy > laser cladding sample > laser solid solution sample > martensitic substrate. Furthermore, the WDE resistance mechanism and the failure mode of brazed stellite alloy have been revealed. It is found that the hard carbide in the stellite alloy is the starting point of crack formation and propagation. Under the continuous droplet impact, cracks grow and connect into networks, resulting in the removal of carbide precipitates and WDE damage. It is proved that the properties of the Co-based material itself is the reason for its excellent WDE resistance. And the carbides have almost no positive contribution to its anti-erodibility. These new findings are of great significance to process methods and parameter selection of steam turbine blade materials and surface strengthened layers.

Synchronous Vibration Measurements for Shrouded Blades Based on Fiber Optical Sensors with Lenses in a Steam Turbine

It is important to obtain accurate dynamic vibrations of steam turbine blades for safe operation. Strain gauge (SG) measurements cannot fully obtain vibrations of all blades and nodal diameter (ND) details. The blade tip timing (BTT) technique could resolve this problem because it has the advantage of measuring all blades' vibrations. This article proposed an improved BTT technique for measuring synchronous vibrations of shrouded blades in a steam turbine based on fiber optical sensors with lenses. The newly developed sensor was equipped with a Plano-convex lens, and the optical path was specifically designed to collimate the beam within a large working distance from 4 to 19 mm and improve the measuring accuracy. A method to search the spectra of all peak vibration amplitudes of all the blades was proposed to obtain the ND details of synchronous vibration. Experimental results validated the efficiency and accuracy of the proposed methods and sensors. Comparison results of BTT measurements with SG measurements showed that the relative errors of normalized frequency and strain were small and acceptable.
